There is a significant price difference when it comes to using foam insulation to insulate a new versus older home. Spraying insulation inside a newly constructed home is easier because the installation company can ensure the insulation will work effectively and design it for optimum defense against sound, heat transfer and utility costs. Installing spray foam in older homes that contain existing insulation can cost additional time and money -- it is not usually recommended as compared to weatherization or an energy aduit.

OK, Peter, I finally went back and read Alex Wilson's article on what he perceives as a serious problem. I haven't seen the full report, but based on the summary he wrote on the Green Building Advisor website, I question the science. The fluid pressure is provided by an airless pump, which allows much heavier materials to be sprayed than is possible with an airspray gun. Compressed air is introduced into the spray via an air nozzle (sometimes called air cap) similar to a standard conventional spray gun. Warm spraying is a novel modification of high velocity oxy-fuel spraying, in which the temperature of combustion gas is lowered by mixing nitrogen with the combustion gas, thus bringing the process closer to the cold spraying. The resulting gas contains much water vapor, unreacted hydrocarbons and oxygen, and thus is dirtier than the cold spraying. However, the coating efficiency is higher. On the other hand, lower temperatures of warm spraying reduce melting and chemical reactions of the feed powder, as compared to HVOF. These advantages are especially important for such coating materials as Ti, plastics, and metallic glasses, which rapidly oxidize or deteriorate at high temperatures.[1]

4 years ago I applied Gaco Roof, coats to an Office Building flat roof and have zero leaks since that time. This saved me $30,000 compared to having a new roof installed. The roof itself was only 7 years old when I applied Gaco Roof. but due to ponding water and harsh Florida heat and UV, the roof already looked shot and was leaking. Combustion spraying equipment produces an intense flame, which may have a peak temperature more than 3,100 °C, and is very bright. Electric arc spraying produces ultra-violet light, which may damage delicate body tissues.Plasma also generates quite a lot of UV radiation, easily burning exposed skin and can also cause "flash burn" to the eyes. Spray booths, and enclosures, should be fitted with ultra-violet absorbent dark glass. Where this is not possible, operators, and others in the vicinity should wear protective goggles containing BS grade 6 green glass. Opaque screens should be placed around spraying areas. The nozzle of an arc pistol should never be viewed directly, unless it is certain that no power is available to the equipment.[6]

Sean, thanks for jumping in and answering John's questions. About choosing the right foam, I intentionally avoided the open cell vs. closed cell foam debate. I did this partly because it's worthy of an article all by itself, but mainly I didn't include it because, despite all the warnings the two sides issue about the other, I've never personally seen a problem caused by using open cell where they should've used closed cell or vice versa. Plasma spraying, developed in the 1970s, uses a high-temperature plasma jet generated by arc discharge with typical temperatures >15,000 K, which makes it possible to spray refractory materials such as oxides, molybdenum, etc.[1]
During the 1980s, a class of thermal spray processes called high velocity oxy-fuel spraying was developed. A mixture of gaseous or liquid fuel and oxygen is fed into a combustion chamber, where they are ignited and combusted continuously. The resultant hot gas at a pressure close to 1 MPa emanates through a converging–diverging nozzle and travels through a straight section. The fuels can be gases (hydrogen, methane, propane, propylene, acetylene, natural gas, etc.) or liquids (kerosene, etc.). The jet velocity at the exit of the barrel (>1000 m/s) exceeds the speed of sound. A powder feed stock is injected into the gas stream, which accelerates the powder up to 800 m/s. The stream of hot gas and powder is directed towards the surface to be coated. The powder partially melts in the stream, and deposits upon the substrate. The resulting coating has low porosity and high bond strength.[1]

Blocking heat buildup is a complicated task. Heat comes in three forms: ultra-violet (UV), visible light, and infrared (IR). A quality ceramic coating will block all three, especially IR, which is responsible for roughly 57 percent of heat load on a building. “Some ceramic paints claim to block all heat caused by UV,” says Pritchett, “but UV only accounts for three percent of heat load on a building.” Spray Coating Services
I've seen this only once, and it was with closed cell foam, but I've heard of it happening with open cell foam, too. I don't know the details, but I've heard it could result from a bad batch of chemicals, improper mixing, or too high a temperature. Whatever the cause, it's not a good thing. The photo below shows how the spray foam pulled away from the studs. The long answer is more complicated. There are instances where ignition and thermal barriers are required, and others where they are not. It is all dependent on the location of the insulation. Additionally, the materials that satisfy the requirements of ignition and thermal barriers vary. In some circumstances, such as the use of an intumescent coating, an ignition or thermal barrier may not be necessary. It is important to check with your local code inspector to make sure that your use of spray foaminsulation and ignition barriers is correct.
Spray polyurethan foam does effectly prevent all six of these heat transfer methods from occurring. These should be the mechanisms by which you judge insulation, in addition to their R-Value. If you're uncertain about installing spray foam insulation, Energy Star has a map that recommends levels of insulation by R-value and cost-effectiveness in the United States.
Charles: That photo is closed-cell SPF, and it's not sprayed perfectly uniformly. As long as it has the minimum thickness required (3" on a ceiling here in the Atlanta area), it should be fine. I've discussed some problems with SPF installations in the articles listed in the Related Articles section above. The standard prescriptive material that can be used as a thermal barrier is 1/2" gypsum board (a.k.a. drywall or sheetrock). We have a 22 year old home located in southeastern georgia where the humidity is very high. In the past 2 weeks our floors have started buckling all over. We have a vented crawl space and the old insulation is drooping from moisture and the wood is wet. We are debating between the "encapulation" method or the spray foam method to repair this issue. Which would you recommend?

After researching this, Im curious about a method called poor mans sprayfoam where foamboard is cut to size between studs and sprayfoamed around the perimeter. Aside from the labour doing the job yourself, the cost seems comparable, is one better than the other? What about the quality of the canned sprayfoam around the perimeter? When i see sprayfoam done, it is never a full depth of the studs, so you would get 2.5-3 inches in a 3.5" (2x4) wall. Any thoughts?

Note: The practice of foam insulating the attic has raised eyebrows in the building industry because "standard" roofing techniques call for the attic to be ventilated; however, in a vented attic situation it will become approximately 130 degrees in the summer. There's no reason for an air-conditioning and vent-ductwork to have to work in that type of severe conditions. By applying Icynene right on the underside of the roof deck, the severe temperatures no longer exist in the attic. In short, the attic is now a "conditioned" space of the house that is just as comfortable as any other room in the home. This is called a "Compact Roof", which means you can frame right up against it. The one drawback of using expanded foam on the inside of the roof is that this will cause the temperature of the shingles to rise, but how much is not yet known. And how much damage a rise in temperatures could cause is debatable. Coating Services
The detonation gun consists of a long water-cooled barrel with inlet valves for gases and powder. Oxygen and fuel (acetylene most common) are fed into the barrel along with a charge of powder. A spark is used to ignite the gas mixture, and the resulting detonation heats and accelerates the powder to supersonic velocity through the barrel. A pulse of nitrogen is used to purge the barrel after each detonation. This process is repeated many times a second. Electrostatic painting was first patented in the U.S. by Harold Ransburg in the late 1940s. Harold Ransburg founded Ransburg Electrostatic Equipment and discovered that electrostatic spray painting was an immediate success as manufacturers quickly perceived the substantial materials savings that could be achieved. In electrostatic spray painting or powder coating, the atomized particles are made to be electrically charged, thereby repelling each other and spreading themselves evenly as they exit the spray nozzle. The object being painted is charged oppositely or grounded. The paint is then attracted to the object giving a more even coat than wet spray painting, and also greatly increasing the percentage of paint that sticks to the object. This method also means that paint covers hard to reach areas. The whole may then be baked to properly attach the paint: the powder turns into a type of plastic. Car body panels and bike frames are two examples where electrostatic spray painting is often used.

Weather & Drying Guidelines: Ames® Super Primer™, Maximum-Stretch® and Iron Coat® is best applied between 50° to 90° F (10° to 32° C) on warm dry surfaces. Apply when the streets are dry, the sun is in the sky and no inclement weather is forecast. Starts to dry in about 2-8 hours, depending on thickness of application and weather. It is recommended to allow a minimum of 24 hours between coats with no rain in the forecast and no freezing temperatures. Low temperatures, high humidity and evening and morning dew will require increased drying/curing time. Do not apply after 2pm for best drying. The earlier you can put it on, the better.
