During the 1980s, a class of thermal spray processes called high velocity oxy-fuel spraying was developed. A mixture of gaseous or liquid fuel and oxygen is fed into a combustion chamber, where they are ignited and combusted continuously. The resultant hot gas at a pressure close to 1 MPa emanates through a converging–diverging nozzle and travels through a straight section. The fuels can be gases (hydrogen, methane, propane, propylene, acetylene, natural gas, etc.) or liquids (kerosene, etc.). The jet velocity at the exit of the barrel (>1000 m/s) exceeds the speed of sound. A powder feed stock is injected into the gas stream, which accelerates the powder up to 800 m/s. The stream of hot gas and powder is directed towards the surface to be coated. The powder partially melts in the stream, and deposits upon the substrate. The long answer is more complicated. There are instances where ignition and thermal barriers are required, and others where they are not. It is all dependent on the location of the insulation. Additionally, the materials that satisfy the requirements of ignition and thermal barriers vary. In some circumstances, such as the use of an intumescent coating, an ignition or thermal barrier may not be necessary. It is important to check with your local code inspector to make sure that your use of spray foaminsulation and ignition barriers is correct.

Note: The practice of foam insulating the attic has raised eyebrows in the building industry because "standard" roofing techniques call for the attic to be ventilated; however, in a vented attic situation it will become approximately 130 degrees in the summer. There's no reason for an air-conditioning and vent-ductwork to have to work in that type of severe conditions. By applying Icynene right on the underside of the roof deck, the severe temperatures no longer exist in the attic. In short, the attic is now a "conditioned" space of the house that is just as comfortable as any other room in the home. This is called a "Compact Roof", which means you can frame right up against it. The one drawback of using expanded foam on the inside of the roof is that this will cause the temperature of the shingles to rise, but how much is not yet known. And how much damage a rise in temperatures could cause is debatable.

Thank you, Allison. We have a split system unit (actually 5) with the heat being propane. The foam guy said that it needed ventilation, so completely sealing the attic wouldn't be a good idea. It sounds like you are saying that the systems need to be vented out of the attic or replaced with some type of closed system. But I shouldn't bother spraying if the plan is to leave the soffet vents open. Is that correct?
If your foam pulled away just a little bit, Jamie, and they were able to fix it with just a little bit of touching up, then it wasn't as bad as the house where I saw this problem. As the last photo above shows, it had pulled away significantly from the studs and rafters, and it was all over the house. This was closed cell foam, and interestingly, it didn't pull away from the horizontal framing members, just the vertical and sloped ones. They did some touch up, but that wasn't enough. I don't know how this one ended up getting resolved. I think maybe the contractor came back and sprayed cellulose on top of the foam.
Closed-cell (aka two-pound foam) is denser than open-cell at about 2 pounds per cubic foot. Its R-Value is between 6-6.5 per inch. As a result, this kind of foam is much more expensive than its counterpart. The reason closed-cell doesn't need a vapor retarder is because it already has one. It's permeance is 0.8 perm, which means it can handle cold climates without the use of an additional board or drywall. Closed-cell uses hydroflurocarbons (HFCs) as part of its makeup. However, this material has been known to have a high global warming effect. If you want a green insulation solution, this is not the material to use. A way to avoid this and still use closed-cell is by installing it alongside fiberglass batts. Spray Coating Services

In order to fulfill the requirements for an ignition barrier, most builders will choose to install a prescriptive ignition barrier such as mineral fiber insulation, install cellulose insulation, or install an approved alternate assembly of spray foam insulation coated with an intumescent coating. Recently, builders have begun using spray foam insulation that passes fire safety tests on their own, without any protective barriers or intumescent coatings.
As discussed, many closed cell (and even some open cell) foam sprays do not need additional layers to serve as an ignition barrier. It is possible to use these spray foams, and leave them exposed in attics and crawl spaces. Additionally, you can use alternate assembly spray foams with intumescent coats and leave them exposed in an attic or crawl space without the use of an ignition barrier. In order for these methods to be accepted by code officials, the spray foammust be sprayed in the same exact manner they were in the assembly test in the laboratory.
What do you mean by "our AC units require fresh air ventilation"? Fresh air doesn't come from the attic. If there's an atmospheric combustion appliance in the attic, such as an 80 AFUE furnace, then you shouldn't be encapsulating the attic anyway. If that's the case, you don't want spray foam on the roofline at all. You can either change out the furnace to a sealed combustion unit or do your insulating and air-sealing at the flat-ceiling level. Insulation Spray Coating
This is more common with closed cell foam, but it happens with open cell foam, too. Since closed cell foam has a higher R-value per inch, installers generally spray 2" in walls and 3" in rooflines to meet the energy code requirements of R-13 and R-19, respectively. (I'm not going to dive into the energy code here, but these numbers apply to many climate zones, the latter being allowed under the UA tradeoffs rule. See the Energy Nerd's blog on this topic if you want to argue.)
There are exceptions to the thermal barrier rules. If the spray foam insulation is used as roofing or covered by concrete whichis, at least, an inch thick, then thermal barriers are not necessary. Additionally, you do not have to use a thermal barrier if the spray foam insulation is used on the interior of sill plates and rim joists, so long as the spray foam is 3 1/4 inches or less. Thermal barriers are also not necessary if the spray foam insulation is used in an attic or crawl space, as long as they are not used for storage or as living areas. In attics and crawl spaces where thermal barriers are not required, the use of ignition barriers is necessary.
