Thermal spraying need not be a dangerous process, if the equipment is treated with care, and correct spraying practices are followed. As with any industrial process, there are a number of hazards, of which the operator should be aware, and against which specific precautions should be taken. Ideally, equipment should be operated automatically, in enclosures specially designed to extract fumes, reduce noise levels, and prevent direct viewing of the spraying head. Such techniques will also produce coatings that are more consistent. There are occasions when the type of components being treated, or their low production levels, requires manual equipment operation. Under these conditions, a number of hazards, peculiar to thermal spraying, are experienced, in addition to those commonly encountered in production or processing industries.[6] Insulation Spray Coating
I finally completed my 60" X 42" steel building using your insulation between the steel studs and the metal sheeting. I was amazed at the temperature difference. The metal is not allowed to adversely heat the building and the temperature is cooler than under a shade tree because of the breeze created within the door openings. The reflective foil also provides a tremendous amount of light reflection inside the building creating a very bright look inside. I am amazed and presently surprised that the thin foil actually worked so well.
Thermal barriers come in the form of 1/2-inch gypsum drywall or any material that is proven to have an equal fire resistance to gypsum wallboard. Additionally, alternate assemblies can be used if they have been tested in a laboratory and approved. Ignition barriers are a lower standard to meet, and can be satisfied with a number of different materials. Like thermal barriers, they can be substituted with equivalent fire resistant materials and alternate assemblies, such as an intumescent coating. Spray Coating

We have a 22 year old home located in southeastern georgia where the humidity is very high. In the past 2 weeks our floors have started buckling all over. We have a vented crawl space and the old insulation is drooping from moisture and the wood is wet. We are debating between the "encapulation" method or the spray foam method to repair this issue. Spray foam insulation, when properly installed is both an air barrier and when closed cell foam is used at the proper depth a vapor barrier!  Before hiring any contractor you should establish the brand of foam being used and verify that with the named manufacture.  Please ask for ESR reports and MSDS sheets on any foam being installed in your home. There have been a few mentions of intumescent coatingsabove, and it would be helpful to elaborate on them. Intumescent coating is a type of paint that will bubble when it is exposed to heat or flames. The bubbles act as a barrier that is relatively flame resistant. The bubbled coating delays the ignition of the spray foaminsulation. Because of this, intumescent coatings have become more common in building and construction.
Charles: That photo is closed-cell SPF, and it's not sprayed perfectly uniformly. As long as it has the minimum thickness required (3" on a ceiling here in the Atlanta area), it should be fine. I've discussed some problems with SPF installations in the articles listed in the Related Articles section above. Thermal spraying can provide thick coatings (approx. thickness range is 20 microns to several mm, depending on the process and feedstock), over a large area at high deposition rate as compared to other coating processes such as electroplating, physical and chemical vapor deposition. Coating materials available for thermal spraying include metals, alloys, ceramics, plastics and composites. They are fed in powder or wire form, heated to a molten or semimolten state and accelerated towards substrates in the form of micrometer-size particles. Combustion or electrical arc discharge is usually used as the source of energy for thermal spraying. Resulting coatings are made by the accumulation of numerous sprayed particles. Like HVLP, low volume low pressure (LVLP) spray guns also operate at a lower pressure (LP), but they use a low volume (LV) of air when compared to conventional and HVLP equipment. This is a further effort at increasing the transfer efficiency (amount of coating that ends up on the target surface) of spray guns, while decreasing the amount of compressed air consumption. In recent years, there has been a significant rise in the use of spray foam insulation in construction. Spray foam insulation varies from traditional insulation, such as fiberglass, in many respects. Fiberglass insulation is typically much cheaper than spray foam insulation; however, it is also less effective at insulating your home. Additionally, spray foaminsulation requires professional installation. Though spray foam insulation is on the rise, fiberglass is still the most common form of home insulation used today. Inspired in part by the ceramic tiles that NASA uses on the Space Shuttle, a ceramic coating is a paint mixed with one or more ceramic compounds for application via spray or roller to exterior and interior surfaces. Depending on the ceramic compounds used (there are hundreds of varieties), this insulating product has the ability to prevent heat transfer and heat loading onto a structure. The problem was that the installer was doing his first spray foam job ever, and the thickness of the insulation varied from zero (visible roof deck) to about 9". Unfortunately, good average thickness doesn't cut it. The coverage needs to be uniform because a lot of heat will go through the under-insulated areas. High volume low pressure (HVLP) is similar to a conventional spray gun using a compressor to supply the air, but the spray gun itself requires a lower pressure (LP). A higher volume (HV) of air is used to aerosolise and propel the paint at lower air pressure. The result is a higher proportion of paint reaching the target surface with reduced overspray, materials consumption, and air pollution. A regulator is often required so that the air pressure from a conventional compressor can be lowered for the HVLP spray gun. Alternatively a turbine unit (commonly containing a vacuum cleaner derived motor) can be used to propel the air without the need for an air line running to the compressor. Coating Services

In cold spraying, particles are accelerated to very high speeds by the carrier gas forced through a converging–diverging de Laval type nozzle. Upon impact, solid particles with sufficient kinetic energy deform plastically and bond mechanically to the substrate to form a coating. The critical velocity needed to form bonding depends on the material's properties, powder size and temperature. Metals, polymers, ceramics, composite materials and nanocrystalline powders can be deposited using cold spraying.[4] Soft metals such as Cu and Al are best suited for cold spraying, but coating of other materials (W, Ta, Ti, MCrAlY, WC–Co, etc.) by cold spraying has been reported.[1] Insulation Spray Coating
Open-cell is also known as half-pound foam. It has an R-Value of 3.5-3.6 per inch, and its density is bout 0.5 pounds per cubic food. Low-density foams like these are made partially from raw biological materials Carbon dioxide or water is also used in the makeup. Open-cell uses far less material than closed-cell, but its R-Value is lower. Also, open cell requires a vapor retarder (like gypsum wallboard) and is riskier when used for roof sheathing. It's not highly recommended that you use open-cell insulation if you live in a cold climate unless you have that extra barrier. You should also compare how much money you spend versus how effective the open-cell insulation is wherever it's installed. Spray Coating
