We are turning our roof into an unvented roof assembly by raising the roof and blowing in SPF. We are planning to leave the existing vapor barrier down but remove the fiberglass batting and then adding 6" of SPF in all the cavities, to completely seal and insulate the house. Should we have any concerns about doing it "upside down" and not spraying the foam directly to the underside/sheathing of the roof?

In cold spraying, particles are accelerated to very high speeds by the carrier gas forced through a converging–diverging de Laval type nozzle. Upon impact, solid particles with sufficient kinetic energy deform plastically and bond mechanically to the substrate to form a coating. The critical velocity needed to form bonding depends on the material's properties, powder size and temperature. Metals, polymers, ceramics, composite materials and nanocrystalline powders can be deposited using cold spraying. Proper storage: Since, paints and thinners are fire hazards, extra care must be taken not only while they are in use. Fire safety should also be considered when storing paint supplies. In the United States, the Occupational Safety and Health Administration (OSHA) provides guidelines for the proper storage of flammable materials. Many products used in spray painting are flammable such that fire risk is likely within a distance of 15 cm from the nozzle. As such, ignition sources must be placed at a safe distance. In addition, there is a risk of dust explosions when finely-divided paint particles become airborne.

Whether or not an intumescent coating, or even a thermal or ignition barrier, is needed often depends on the type of spray foaminsulation that builders use. Many closed cell foam sprays are already sufficiently fire resistant and need no additional barriers. Ultimately, whether or not you need an ignition barrier or thermal barrier varies depending on location and materials. You should check with your local code official to ensure that your insulation work is up to code.
I've seen this only once, and it was with closed cell foam, but I've heard of it happening with open cell foam, too. I don't know the details, but I've heard it could result from a bad batch of chemicals, improper mixing, or too high a temperature. Whatever the cause, it's not a good thing. The photo below shows how the spray foam pulled away from the studs. Manufacturers who mass-produce wood products use automated spray systems, allowing them to paint materials at a very high rate with a minimum of personnel. Automated spray systems usually incorporate a paint-saving system which recovers paint not applied to the products. Commonly, linear spray systems are for products which are lying flat on a conveyor belt and then fed into a linear spray system, where automated spray guns are stationed above. When the material is directly below the guns, the guns begin to paint the material. Materials consist of lineal parts usually less than 12 inches (30 cm) wide, such as window frames, wood moulding, baseboard, casing, trim stock, and any other material that is simple in design. These machines are commonly used to apply stain, sealer, and lacquer. They can apply water- or solvent-based coatings. In recent years ultraviolet-cured coatings have become commonplace in profile finishing, and there are machines particularly suited to this type of coating.

Ignition barriers include six permissible materials. An ignition barrier can be 1/4-inch plywood or structural panels, 1 1/2-inch mineral fiber insulation, 1/4 inch hardboard, corrosion resistant steel at least .016 inches thick, 3/8-inch gypsum board, or 3/8- inch particle board. These sizes are the minimum; code officials will approve of thicker versions of any of these six materials as ignition barriers. Like thermal barriers, equivalent materials that have been shown to have equivalent fire resistance are acceptable. Additionally, an alternate assembly can be used if the assembly has been tested by a laboratory and meets certain criteria.

Jennifer, I'm not an expert on the health effects of closed cell foam. A lot of people live in houses with closed cell foam and have no health problems from it, at least not short-term, acute problems. Good article, but it seems like you can chalk up almost all of those problems to the experience level of whomever is spraying the foam. Spray foam isn't an inherently bad product, but it's pretty easy to botch if the hired company is inexperienced. Fiberglass may be foolproof to install, but then again it has a terrible R-Value compared to a good spray foam. People just need to get referrals and do their homework whenever they research a spray foam contractor.

Due to a wide range of nozzle shapes and sizes, the consistency of the paint can be varied. The shape of the workpiece and the desired paint consistency and pattern are important factors when choosing a nozzle. The three most common nozzles are the full cone, hollow cone, and flat stream. There are two types of air-gun spraying processes. In a manual operation method the air-gun sprayer is held by a skilled operator, about 6 to 10 inches (15–25 cm) from the object, and moved back and forth over the surface, each stroke overlapping the previous to ensure a continuous coat. In an automatic process the gun head is attached to a mounting block and delivers the stream of paint from that position. The object being painted is usually placed on rollers or a turntable to ensure overall equal coverage of all sides. Coating Services
In addition, it's difficult for an inexperienced installer to evenly spread the insulation foam over a surface. Miissing spots can leave holes and gaps for cold air to get through. Proceed with this project yourself only if you're doing a small insulation project -- such as installing foam in a crawl space or around your plumbing. Leave larger projects like the attic, basement or garage to the professional insulation contractors. Insulation professionals have the tools, equipment and background knowledge necessary. Moreover, they know how to accurately price insulation, whereas you could inaccurately budget for a DIY project and end up paying significantly more. Don't take the medical, physical or financial risks that come with pursuing this as a DIY project unless you're absolutely certain you have the skills.
Charles: That photo is closed-cell SPF, and it's not sprayed perfectly uniformly. As long as it has the minimum thickness required (3" on a ceiling here in the Atlanta area), it should be fine. I've discussed some problems with SPF installations in the articles listed in the Related Articles section above. This photo is from about 10 years ago, though, and has no ignition barrier.

What do you mean by "our AC units require fresh air ventilation"? Fresh air doesn't come from the attic. If there's an atmospheric combustion appliance in the attic, such as an 80 AFUE furnace, then you shouldn't be encapsulating the attic anyway. If that's the case, you don't want spray foam on the roofline at all. You can either change out the furnace to a sealed combustion unit or do your insulating and air-sealing at the flat-ceiling level. Spray Coating
