This is more common with closed cell foam, but it happens with open cell foam, too. Since closed cell foam has a higher R-value per inch, installers generally spray 2" in walls and 3" in rooflines to meet the energy code requirements of R-13 and R-19, respectively. (I'm not going to dive into the energy code here, but these numbers apply to many climate zones, the latter being allowed under the UA tradeoffs rule. Closed-cell (aka two-pound foam) is denser than open-cell at about 2 pounds per cubic foot. Its R-Value is between 6-6.5 per inch. As a result, this kind of foam is much more expensive than its counterpart. The reason closed-cell doesn't need a vapor retarder is because it already has one. It's permeance is 0.8 perm, which means it can handle cold climates without the use of an additional board or drywall. Closed-cell uses hydroflurocarbons (HFCs) as part of its makeup. However, this material has been known to have a high global warming effect. If you want a green insulation solution, this is not the material to use. A way to avoid this and still use closed-cell is by installing it alongside fiberglass batts.
Plasma transferred wire arc (PTWA) is another form of wire arc spray which deposits a coating on the internal surface of a cylinder, or on the external surface of a part of any geometry. It is predominantly known for its use in coating the cylinder bores of an engine, enabling the use of Aluminum engine blocks without the need for heavy cast iron sleeves. A single conductive wire is used as "feedstock" for the system. A supersonic plasma jet melts the wire, atomizes it and propels it onto the substrate. The plasma jet is formed by a transferred arc between a non-consumable cathode and the type of a wire. After atomization, forced air transports the stream of molten droplets onto the bore wall. The particles flatten when they impinge on the surface of the substrate, due to the high kinetic energy. The particles rapidly solidify upon contact. The stacked particles make up a high wear resistant coating. The PTWA thermal spray process utilizes a single wire as the feedstock material. All conductive wires up to and including 0.0625" (1.6mm) can be used as feedstock material, including "cored" wires. PTWA can be used to apply a coating to the wear surface of engine or transmission components to replace a bushing or bearing. For example, using PTWA to coat the bearing surface of a connecting rod offers a number of benefits including reductions in weight, cost, friction potential, and stress in the connecting rod. The local foam installer that I used here in Hilton Head told me he looked for some peeling back of the foam. This was ensuring that it was at the perfect temperature which helped them maximize their yield (profit). I have open cell foam and it pulled away a little, and did so immediately (within minutes). They went back after they were done to any spots that pulled away too much and filled them with the touch up kit; they were looking for the top edge to roll just a little bit.
Ignition barriers include six permissible materials. An ignition barrier can be 1/4-inch plywood or structural panels, 1 1/2-inch mineral fiber insulation, 1/4 inch hardboard, corrosion resistant steel at least .016 inches thick, 3/8-inch gypsum board, or 3/8- inch particle board. These sizes are the minimum; code officials will approve of thicker versions of any of these six materials as ignition barriers. Spray foam insulation, when properly installed is both an air barrier and when closed cell foam is used at the proper depth a vapor barrier! Before hiring any contractor you should establish the brand of foam being used and verify that with the named manufacture. Please ask for ESR reports and MSDS sheets on any foam being installed in your home. A couple areas where you might consider spray foam insulation include:
In the case you have above the installer wasn't reading his foam. They must be trained to do that as they spray. Temps and conditions are constantly changing thru out the day. Either he wasn't properly trained or if he was,he wasn't doing his job! This is a serious problem with people jumping in to the foam business. A lot of homeowners and builders are looking the best price and end up with someone who doesn't know what they are doing. Hope this info helps. Foam insulation is a great product. It just has to be done right by someone who knows what they are doing.
There have been a few mentions of intumescent coatingsabove, and it would be helpful to elaborate on them. Intumescent coating is a type of paint that will bubble when it is exposed to heat or flames. The bubbles act as a barrier that is relatively flame resistant. OK, Peter, I finally went back and read Alex Wilson's article on what he perceives as a serious problem. I haven't seen the full report, but based on the summary he wrote on the Green Building Advisor website, I question the science. It seems to me that he's chosen the wrong metric and he's basing his conclusion on too many assumptions because he doesn't have enough data. You can see my comments at the end of his article.
Building code regulations typically call for the use of thermal barriers when spray polyurethane foam is installed. The code requires that the foam is separated from any living spaces by a layer of 1/2-inch drywall. As discussed earlier, any material that has been approved as being as equally fire resistant as the gypsum drywall can be substituted as a thermal barrier. Spray Coating
