Jennifer, I'm not an expert on the health effects of closed cell foam. A lot of people live in houses with closed cell foam and have no health problems from it, at least not short-term, acute problems. Plasma transferred wire arc (PTWA) is another form of wire arc spray which deposits a coating on the internal surface of a cylinder, or on the external surface of a part of any geometry. It is predominantly known for its use in coating the cylinder bores of an engine, enabling the use of Aluminum engine blocks without the need for heavy cast iron sleeves. A single conductive wire is used as "feedstock" for the system. A supersonic plasma jet melts the wire, atomizes it and propels it onto the substrate. The plasma jet is formed by a transferred arc between a non-consumable cathode and the type of a wire. After atomization, forced air transports the stream of molten droplets onto the bore wall. The particles flatten when they impinge on the surface of the substrate, due to the high kinetic energy. The particles rapidly solidify upon contact. The stacked particles make up a high wear resistant coating. The PTWA thermal spray process utilizes a single wire as the feedstock material. All conductive wires up to and including 0.0625" (1.6mm) can be used as feedstock material, including "cored" wires. PTWA can be used to apply a coating to the wear surface of engine or transmission components to replace a bushing or bearing. For example, using PTWA to coat the bearing surface of a connecting rod offers a number of benefits including reductions in weight, cost, friction potential, and stress in the connecting rod.
Building code regulations typically call for the use of thermal barriers when spray polyurethane foam is installed. The code requires that the foam is separated from any living spaces by a layer of 1/2-inch drywall. As discussed earlier, any material that has been approved as being as equally fire resistant as the gypsum drywall can be substituted as a thermal barrier. Spray Coating
Wire arc spray is a form of thermal spraying where two consumable metal wires are fed independently into the spray gun. These wires are then charged and an arc is generated between them. In the case you have above the installer wasn't reading his foam. They must be trained to do that as they spray. Temps and conditions are constantly changing thru out the day. Either he wasn't properly trained or if he was,he wasn't doing his job! This is a serious problem with people jumping in to the foam business. A lot of homeowners and builders are looking the best price and end up with someone who doesn't know what they are doing. Hope this info helps. Foam insulation is a great product. Ever wonder why it's so hot and wet inside a metal building that has spray foam insulation, in the summer and so cold and wet in winter? The metal skin magnifies the heat of the summer and frigid temperatures of the winter. Metal is a very good conductor of heat and cold. In hot weather, metal framing and sheeting rapidly radiate the sun's heat into a building. In cold weather it rapidly releases the heat out of your building. When warm air comes in contact with the cool metal sheet, condensation occurs. 
This is more common with closed cell foam, but it happens with open cell foam, too. Since closed cell foam has a higher R-value per inch, installers generally spray 2" in walls and 3" in rooflines to meet the energy code requirements of R-13 and R-19, respectively. Thank you, Allison. We have a split system unit (actually 5) with the heat being propane. The foam guy said that it needed ventilation, so completely sealing the attic wouldn't be a good idea. It sounds like you are saying that the systems need to be vented out of the attic or replaced with some type of closed system. But I shouldn't bother spraying if the plan is to leave the soffet vents open. Is that correct?

Thermal barriers are defined in building code as 1/2-inch gypsum wallboard or any material that is as equally fire resistant as 1/2-inch gypsum wallboard. The gypsum wallboard is known as a prescriptive thermal barrier. Materials are tested in a 15-minute fire test in order to determine whether or not they are equal in fire resistance to the 1/2-inch gypsum wallboard. If they are, then they can be used and counted as the equivalent of gypsum wallboard. Coating Services
The problem you saw with the closed cell foam pulling away like that is due to the heat of the foam was to hot. It was actually curing out and making foam before it could adhere to the wood. The installer wasn't reading his foam correctly. He should of stopped and turned down the heat on his hose temp. Also installers have to be aware that as the sun rises and the temp in attics rises the subtrates get hotter as well. This will cause the installer to adjust his heat when installing the foam as the temp changes thru out the day.   Spray Coating Services
